The Helicarrier was one of the things Marvel insisted must be in the movie. It was part of what they wanted, along with the alien invasion.

Bird wanted there to be a pilot for the plane who actually died in the missile blast. Lasseter disagreed.
You can watch the storyboard sequence of the pilot dying in the deleted scenes. It's pretty cool.

Fandral was originally to be played by Zachary Levi but he had to quit. Stuart Townsend took on the role, but left because of "creative differences." Josh Dallas took the role next.
